How We Control 3D Relief, Edge and Dual Plating

The character of a challenge coin lives in a few details most sellers cannot describe: 3D relief depth, antique contrast, edge finishing and dual plating. Here is how we control them.

3D Challenge Coins
3D relief depth

The depth of a 3D coin comes from the relief offset in the mold. Before cutting the mold, we confirm the height difference between the highest and lowest points of your artwork. Relief that is too shallow looks flat; relief that is too deep cuts the hand and plates unevenly. For mascots, shields, animals and other complex subjects we split the relief into layers so features, lines and insignia stay clear after plating. 3D coins run 4mm thick and up, while standard coins run 3mm and up.

Antique contrast

Antique is the workhorse finish for challenge coins. It works by darkening the recessed areas and polishing the raised areas, which lifts text and relief. We produce this with an electrophoretic treatment and a buffing step rather than a mirror electroplate. The recessed areas stay dark and the raised areas catch light, which is where the traditional, dignified look comes from.

Rope, diamond cut, oblique line, reeded and wave edges each need different mold work and chamfering. We lock the edge style at the mold stage so the finished coin has no burrs, no chipped edges and no uneven border.

Dual-tone Plating Challenge Coins
Dual plating

Dual plating requires masking and plating in separate passes, so mask accuracy is everything. We control the plating order and voltage by color block so the two finishes meet cleanly without bleeding or smudging. The base coins are die cast on 88-ton machines from zinc alloy, which melts at 385°C and flows well enough to fill the finest logo lines and texture. Plating then follows the full sequence: alkaline copper base for about 500 seconds, acid copper for 20 to 60 minutes to build luster, then the color layer, with a coating thickness of 3 microns and up so edges and raised areas do not show the base metal.
